Thanks everyone. Don happy belated birthday!

Yes I will give it another try with some dremel tools. The wheels I ordered for the new dremel mandrel are for cutting steel so maybe they will work more easily.

Don you are most likely correct, I am probably trying to take too much off at once. I'll try again and make an effort to find some patience!!!

Good. Check out the standard #409 wheels. Don't clamp the vise down. Move it back and forth lightly against the wheel. Don't deliberately try to make it cut thru anywhere, just back and forth gradually until it works its way through, then clean up the ends.

After the slot is cut through it usually helps to turn the vise around and clean up the ends from the back side too.

This only takes about 3 or 4 minutes for the long cut, less than a minute on the cross cut.

Before using the wheel, drill a hole at the intersection of each end and line up the holes with the top of your vise jaws. Like the photo of Neil's folder.

Someone else posted good results with the Dremel fiberglass reinforced wheels, but I like the #409 wheels better. Very clean cuts.

I use my Toolmaker's vise that's square on all surfaces, so I can turn it up on its side to cut the cross slot. If you use a drill press vise, you'll need to clamp a support against the back side of the liner to keep it from deflecting while cutting the cross slot.
