Cast-on guards?

Has anyone ever actually done a cast-in-place guard?
Want to share how you did it and how it came out?

Gib (cactusforge) does them and I've done quite a few. I've always used pewter.
It's pretty simple - basically fit the grip to the tang and then wrap heavy paper (such as brown paper bag) around it and hold it in on with tape. Melt you pewter and pour it in. That's the basics anyway.
I've got a set of instructions on how to from the old Ben Hunt Books - I'll scan them and post them tomorrow if you are interested.

Done right they come out nice. Here are a couple of Gib's frontier knives with pewter bolsters.

Funny you should mention this now. I was playing around melting aluminum in a lead sinker ladle in my charcoal forge the other night. I melted a blue bag full of pop cans. I got a big soup can of sand from my sons sand box and filled it level to the top. I took the handle of my coal tickler and made some one inch depressions in the sand and poured six perfect little buttcaps. I was thinking i could drill em, thread em and screw em on stick tangs. Then I got the idea I could cast them right on the butt if I drilled some holes and made some notches to hold them. Sorta Rudy Ruana style or whole handles like the Murphy Combat knives. I was also thinking of casting on the bolsters with alum. then adding pewter spacers and pins as decoration. I get some weird ideas. I would like to melt some copper, brass or coin silver sometime, but I don't want to contaminate my forge as I would like to try forge welding soon. Aluminum is free easy to melt and mold. I love primative, but I am not so much period as I am post apocoliptic.

Here it is guys. Although it only illustrates how to cast a bolster the same process could easily be used for casting a butt cap. I set it up as a link to make it easier to print. The images are pretty good sized so if you are on a slow dialup be patient.

Purity is who I got my pewter from. Easy to deal with, quick shipping and no problems. I've never done a cast handle...just buttons for my wife's costuming .
